How AI Cuts Costs and Creates New Revenue in Heavy Industry: The 2026 Numbers

Artificial intelligence applied to energy and carbon could generate $1.3 trillion to $2.6 trillion in additional revenue and cost savings by 2030, according to BCG. In an industrial plant, that money shows up in four places: energy lost as waste heat (20% to 50% of industrial energy input, according to the US Department of Energy), gas flared or vented (167 billion cubic meters worldwide in 2025, worth about $54 billion, according to the World Bank), carbon costs that verified data can cut, and tax credits and contracts that reward measured reductions. Carbonova, a Brazil-based AI company for heavy industry, connects all four in one data layer. Here are the numbers, with sources.
The numbers at a glance
- $1.3 trillion to $2.6 trillion: value AI could generate by 2030 through additional revenue and cost savings in corporate sustainability, while cutting emissions by 5% to 10% (BCG).
- 20% to 50%: share of industrial energy input lost as waste heat (US Department of Energy).
- $503,000 a year: average energy cost savings at nine facilities certified under DOE's Superior Energy Performance program, with a 1.7-year payback (Lawrence Berkeley National Laboratory).
- 10% or more in 18 months: typical energy performance gain after implementing ISO 50001 (Natural Resources Canada).
- 91.1%, not 98%: measured average methane destruction of flares in three US basins (Plant et al., Science, 2022).
- Up to $85 per tonne: the 45Q tax credit for CO2 placed in secure geologic storage (IRS).
- Up to $500,000 a year: penalties under California's SB 253, whose first Scope 1 and 2 reports are due November 10, 2026 (CARB).
Where the savings are
Waste heat. Between 20% and 50% of the energy that enters a plant leaves as hot exhaust, cooling water and heated surfaces. Structured energy management pays back fast: at the nine facilities studied by Lawrence Berkeley National Laboratory, energy cost savings averaged $503,000 a year, with a 1.7-year payback. Illustrative math: a plant with a $50 million annual energy bill that improves energy performance by 10% saves $5 million a year. Large LNG plants burn about 8% to 10% of their feed gas energy just to run (IEA), so every point of efficiency there is gas you can sell.
Flared and vented gas. The World Bank counts 167 billion cubic meters flared worldwide in 2025, the third annual increase in a row, and the United States is one of nine countries that together account for more than four-fifths of the total. Real flare performance is also worse than inventories assume: airborne measurements across the Permian, Eagle Ford and Bakken found 91.1% average methane destruction instead of 98%, with flares unlit 3% to 5% of the time. Every unlit hour is product you did not sell and methane your inventory understates.
Carbon costs and penalties. SB 253 applies to US entities with more than $1 billion in revenue that do business in California, with penalties of up to $500,000 a year, and Scope 3 reporting begins in 2027. For exporters, the EU carbon border adjustment mechanism (CBAM) has applied to imports of iron and steel, aluminum, cement, fertilizers, hydrogen and electricity since January 2026. The reference certificate price for the third quarter of 2026 was €82.32 per tonne of CO2, and importers without verified installation data must use default values with a mark-up of 10% in 2026, 20% in 2027 and 30% from 2028 (1% for fertilizers). Verified data from you lowers your European customers' bill, which makes it a sales argument.
Where the new revenue is
- 45Q tax credits. Up to $85 per tonne of CO2 in secure geologic storage when prevailing-wage and apprenticeship rules are met. For facilities placed in service after July 4, 2025, the same rate applies to enhanced oil recovery and utilization, and construction must begin before January 1, 2033. Captured CO2 counts as a reduction, not a removal.
- Gas you stop flaring. Captured flare and vent gas can be sold or used as fuel. At the World Bank's estimate, the gas flared worldwide in 2025 was worth about $54 billion.
- European contracts. The US supplied over half of the EU's LNG imports in 2025 (IEEFA). From January 1, 2027, EU importers must show that oil and gas bought under contracts concluded or renewed on or after August 4, 2024 were produced under monitoring, reporting and verification equivalent to EU rules. A non-binding Commission recommendation asks member states not to penalize importers for 2027 to 2029, but the obligations stand, and suppliers with measured data are better placed to keep those contracts.
How Carbonova turns this into cash
- CarbonOS: an AI-agent platform that connects SCADA, ERP (SAP, Oracle) and IoT data and keeps an auditable emissions inventory, so the same figures can support SB 253 filings, CBAM data requests and buyer questionnaires. Energy, carbon and revenue end up in one ledger. Explore the solutions.
- Carbonova Build (early access): AI-first industrial engineering, with process simulation, pinch and heat-exchange analysis, advanced process control and prescriptive maintenance, to find and size the heat and energy a plant is losing. See Build.
- Carbonova Sense (pilot stage): an edge-AI flare monitor that infers combustion state (lit and normal, smoking, degraded, flameout, venting or no flow) from thermal imaging, video and acoustics. Vented methane is calculated from process data during confirmed venting events. Sense is not a methane sensor. See Sense.
How much can a plant save with energy management?
Companies that implement ISO 50001 typically improve energy performance by 10% or more within the first 18 months, according to Natural Resources Canada. At the nine facilities certified under the Superior Energy Performance program, energy cost savings averaged $503,000 a year, with a 1.7-year payback.
How much money is lost to gas flaring?
About $54 billion in 2025, by the World Bank's estimate for the 167 billion cubic meters flared worldwide. Nine countries, the United States among them, account for more than four-fifths of that volume.
What is the 45Q credit worth?
Up to $85 per tonne of CO2 in secure geologic storage for projects that meet prevailing-wage and apprenticeship requirements; the base rate is $17. The credit is adjusted for inflation from 2027. Confirm eligibility with your tax adviser.
Is Carbonova Sense a methane detector?
No. Sense infers a flare's combustion state on the device. For confirmed venting events, vented methane mass is calculated from SCADA flow, duration and gas composition. It does not measure methane in the air and is not a leak detection system.
